There was a thread on AR15.com several years ago where some guy cast AR-15 lower receivers in resin. He used Smooth On products and if the result was tough enough for that application, I reasoned that it was possible to make a strong nose cone out of it. Products used were:

I'm rotocasting nosecones ( 3" Mercury) using Smooth-On Task 15 and filling with Foam It 5 at a filler. Works fantastically. Plus we use Smooth-On Products (Molding & Casting) to make wind tunnel models where I work. I swear by this stuff.

Must be nice to have access to a rotocaster. I tried building one a few years ago, and it didn't work out very well. I couldn't solve the gear lash problem in my machine.
